The Cost of Tight Tolerances: An Empirical View

Engineers routinely over-specify tolerances. Defaulting to ±0.005" (0.127mm) on non-critical features drives manufacturing costs up exponentially without functional benefit.

Data collected across 400 separate CNC milled aluminum 6061 components reveals a non-linear cost curve. Shifting a block tolerance from ±0.010" to ±0.005" typically requires a secondary finishing pass, resulting in an average 28% increase in machine time. Pushing that to ±0.001" demands thermal stabilization, specialized tooling, and CMM verification—frequently doubling the unit cost.

Statistical Process Control (SPC)

Manufacturing is the management of variation. Monitoring production via control charts allows operators to identify special-cause variation before non-conforming parts are produced.

  • Cp Index: Measures potential process capability compared to specifications.
  • Cpk Index: Measures actual process capability, accounting for mean shift.

Operational Inquiries

In climb milling, the cutter rotates with the direction of the feed. The chip thickness starts at maximum and decreases to zero, reducing heat and improving surface finish. It requires a rigid setup with zero backlash. Conventional milling cuts against the feed, starting at zero thickness, which rubs the tool initially (increasing wear) but is safer for older manual machines with backlash.
Geometric Dimensioning and Tolerancing (GD&T) defines parts based on their function and relationship to mating parts, often providing a cylindrical tolerance zone rather than a square one. This yields up to 57% more acceptable tolerance area, reducing scrap rates while ensuring parts still assemble correctly.
Chatter is self-excited vibration caused by a lack of rigidity in the tool, workpiece, or machine spindle. It leaves distinct ripple marks on the surface. Solutions include decreasing tool overhang, changing spindle speed to avoid resonant frequencies, increasing feed per tooth, or using tools with variable flute geometry.
